What Does a Thousand Pounds of Steam Actually Cost?

Steam cost is quoted as a single number in most plants and almost nobody can say where it came from. It is four terms, and the fuel one moves with a price you can watch.

Steam is the most widely used and least accurately costed utility in process manufacturing. Most plants carry a figure per thousand pounds that was calculated once, by someone who has since left, at a gas price that no longer exists. The calculation is not difficult and it has four terms: fuel, boiler efficiency, non-fuel operating cost, and distribution loss. Only the first moves daily, and it is published.

Start with fuel and efficiency

Raising a pound of water to steam takes roughly 1,000 BTU of enthalpy rise, depending on feedwater temperature and steam pressure. For 1,000 pounds that is about 1,000,000 BTU delivered, and at 80% boiler efficiency you must fire roughly 1,250,000 BTU to get it. Natural gas carries about 1.03 million BTU per Mcf, so that is near 1.21 Mcf. At the current industrial natural gas price of $4.27/Mcf (May 2026, EIA), the fuel component is approximately $5.18 per thousand pounds.

A common practitioner approach is to add a percentage for these non-fuel items rather than modelling each. Applying an illustrative 20% here brings the total to roughly $6.22 per thousand pounds. Derive your own adder from your utility accounts rather than borrowing that figure: the correct number varies enormously with the age of the distribution system and the condition of the trap population.

A failed steam trap venting to atmosphere is a hole in a pipe that you are paying to fill, continuously, and it makes no noise anyone associates with cost.

Why the number matters beyond the utility bill

Steam cost per thousand pounds is the conversion factor between energy and product cost, and it feeds every decision about drying, sterilization, heating, and evaporation. If it is stale, every one of those decisions is being made on an outdated basis, and the direction of the error is usually the same across all of them. Recompute it when gas moves materially, not annually, because the fuel term is the largest and it is the one you can see changing.
