Oil, Gas & Energy Equipment Manufacturing calculator

Protective coating cost Calculator

Protective coating cost is the all-in price to apply a corrosion or fireproofing coating system to a fabricated surface, combining material, fixed setup and masking, and labor overhead. Estimators and blast-and-paint shop managers in oil, gas, and energy fabrication use it to price coating line items and benchmark cost per square foot. It matters because coating is often a large, variable share of a vessel or structural package cost, and offshore-grade systems (NORSOK, multi-coat epoxies, thermal spray) make small per-ft² differences scale into thousands across a project.

What this calculator does

  • Estimate protective coating cost for vessels, spools, and skids from coating area, cost per unit area at the specified dry film thickness, fixed setup and masking, and a labor adder, so estimators can quote the coating scope and review margin.
  • Use it when quoting blast and coating scope and you need a coating cost and cost per unit area you can defend on a call.
  • It computes total coating cost from area-driven material cost plus fixed setup and labor adders, and back-calculates the effective cost per square foot.

Formula used

  • Total coating cost = coating area × coating cost per area + fixed setup and masking cost + labor and overhead adder
  • Coating cost per area = total coating cost ÷ coating area

Inputs explained

  • Surface area to coat:
  • Coating material cost per square foot:
  • Fixed setup and masking cost:
  • Labor and overhead adder:

How to use the result

  • Use it to price a coating job, compare quotes, or check whether a per-ft² rate is competitive for the spec.
  • It assumes a single coating rate across the whole area and does not break out multiple coats, surface prep grades, or waste/overspray factors separately.

Current U.S. benchmarks

  • Industrial electricity averages 8.66 cents per kWh across the U.S. (EIA, Apr 2026), up 5.5% from a year earlier. Energy-intensive steps carry this directly into unit cost.
  • Steel mill PPI stands at 348.53 (BLS, May 2026), up 6.7% from a year earlier. New factory orders are up 2.3% year over year (Census).

Common questions

  • How do you calculate total protective coating cost? Multiply area by cost per square foot, then add fixed setup/masking and labor overhead. For 100 ft² at $2.50/ft² plus $75 setup and $25 labor, total cost is $350.
  • What is the effective cost per square foot? It's total cost divided by area, which spreads the fixed costs over the surface. Here $350 over 100 ft² gives an effective $3.50/ft², well above the $2.50 material rate because of fixed setup.
  • Why does the per-ft² rate exceed the material rate? Because fixed setup, masking, and labor are spread over the area. On small jobs these fixed costs dominate, which is why the effective rate ($3.50) sits 40% above the bare material rate ($2.50).
  • What is a good coating cost per square foot? It depends heavily on the system: a single shop primer can be a few dollars per ft², while a full NORSOK offshore multi-coat or thermal spray system runs much higher. Always compare against the same spec and coat count.
  • Does this include surface preparation? Surface prep like abrasive blasting is usually folded into the fixed setup or labor adders here. If your blast spec is heavy (Sa 2.5), make sure those line items reflect it.
